my friend's kid went one year as a dalek.
worked pretty well for him,and he loved the costume.the main component of the costume was made with cardboard and aluminum tape, with things such as lights added.

Here's some!

I like the idea about the injured skier, or a king/queen on a throne.
I love seeing all the costumes every year, the kids are so cute! It's one of the high points of my year!

I didn't have any ideas, until I looked around on the internet. I found a website that has a lot of ideas.

With this site, it has pictures and how to make the costume. I like the shark-bitten surfer and the firetruck, those are just to cute. There are other ideas, including the bobcat that you made last year. Look around the site and see what you can do, if all of them, have your son look and let him pick which one he wants to be. I'm not crafty, but looks easy to do with a box, some paint, and some fabric.
I hope this link helps, it was the only one I found with pictures and how to do it. This should make a little boy very happy on Halloween.

Pirates are big hits usualy. The hats and costumes are out everywhere and if you look at the internet, you can propbaly make alot of the make up and all yourself. The swords are out and I have seen alot of pirate things at walmarts. Happy Halloween.....

For a girl I would have suggested a Lady Bug, so maybe some guy kind of bug? Dunno why, but I thought of a boll weevil, and pulled this up (of course that one is standing up, but he would look more like a bug sitting down:
